What Is a Corrugated Box? Structure, Types & Uses Explained

What is a corrugated box?

A corrugated box is made from corrugated fibreboard — a fluted (wave-shaped) paper medium glued between flat kraft liners. The flutes act like structural arches, giving stiffness and cushioning far beyond the material’s weight — which is why corrugated carries everything from 5 kg parcels to 75 kg industrial loads (IS 2771:2022).

Corrugated vs "cardboard" vs carton

"Cardboard" is casual language; the engineered material is corrugated fibreboard — liners plus a fluted medium. A folding carton (mono carton) is single-layer paperboard for retail unit packs; a corrugated box is the multi-layer transit workhorse. Most supply chains use both: cartons inside, corrugated outside.

The anatomy: liners, medium and flutes

Outer and inner kraft liners (commonly 120–250 GSM in India) sandwich a fluting medium (100–150 GSM). Flute profiles set the personality: A-flute (~4.5–5 mm) cushions best; B-flute (~2.5–3.2 mm) resists puncture and prints well; C-flute (~3.5–4 mm) is the general-purpose workhorse; E-flute (~1.2–1.8 mm) gives premium print surfaces for retail and e-commerce.

What decides quality

Stacking strength is engineering, not guesswork. Box Compression Test (BCT) capacity can be estimated with the McKee formula — BCT ≈ 5.87 × ECT × √(board caliper × box perimeter) — and then verified on the actual box. We apply safety factors of 2× for short-cycle distribution up to 4× for long-hold warehousing (per ASTM D642 practice), because long-term usable strength under load creep is only 50–60% of the peak laboratory value.

The Cobb test (IS 4006 / TAPPI T441) measures how many grams of water a square metre of board absorbs in a timed interval — lower is better. IS 2771:2022 caps water absorption at 225 g/m² over 30 minutes for standard board; export-grade moisture-resistant work typically demands Cobb values of 30–40 g/m² or lower, because material above ~45 g/m² shows measurable dimensional change in ordinary warehouse humidity. We test per lot and share the numbers, so "moisture-resistant" on our documentation is a measurement, not a marketing word.

Sustainability in one paragraph

Every tonne of recycled-fibre corrugated board avoids roughly 180 kg of CO₂ versus virgin production (DEFRA life-cycle factors), and industry equivalences credit each tonne of recycled paper with saving about 17 trees, ~26,500 litres of water and ~4,000 kWh of energy (US EPA). Corrugated is also India’s practical answer to the single-use-plastic phase-out: recyclable, repulpable and biodegradable in weeks rather than centuries.

Frequently asked questions

Is corrugated the same as cardboard?

Colloquially yes, technically no — corrugated fibreboard is an engineered liner-flute-liner structure; "cardboard" loosely covers any thick paper board.

What sizes can corrugated boxes be made in?

Any size — corrugated is made to order. Dimensions are specified as internal L×W×H; IS 2771:2022 caps combined dimensions per grade (up to 2,921 mm L+W+H on the heaviest 7-ply band).
